Inside an ISO 9001 Abrasive Smelting Plant: 2,250°C Arc Furnaces, Roll Crushing, Acid Washing & Optical Micron Sizing
Transforming raw bauxite ore, Bayer alumina, or vein quartz sand into precision-graded industrial abrasive grains requires six tightly coupled metallurgical and mechanical operations: raw feedstock calcination, 2,050°C–2,450°C electro-thermal smelting, controlled crystallization cooling, multi-stage impact/roll crushing, magnetic and chemical purification, and sieve or hydraulic micron classification. A deviation of just 40°C in the refining arc or a 10% drift in overflow water velocity alters crystal toughness, grain aspect ratio, and surface chemistry.
This inside-the-factory engineering guide walks through the complete ISO 9001 production flow at Gongyi Fengtai’s smelting and processing works in Henan, China.
- 2,250°C Arc Reduction Metallurgy: In Brown Fused Alumina smelting, precise carbon stoichiometry reduces SiO2 and Fe2O3 into a separable ferrosilicon sink while retaining 1.8%–2.6% TiO2 in solid solution for crystal toughness.
- Cooling Rate Controls Crystal Size: Pouring molten corundum from a tilting furnace into 3-ton chill molds produces fine 150–350 μm crystals (high toughness for snagging wheels), whereas slow 120-hour furnace-shell cooling yields 800–1,500 μm macro-crystals.
- Acid Pickling & 1,050°C Re-Calcination: Hydrochloric/sulfuric acid washing followed by deionized water decantation strips metallic iron, free carbon, and alkali salts down to ppm levels for semiconductor and medical-grade micro-powders.
- Hydraulic Overflow & Laser Sizing: Sub-sieve micro-powders (FEPA F240 to F1200) are classified via Stokes’ Law hydraulic elutriation cones and verified on Malvern laser diffraction analyzers.
1. Stage 1 & 2: Raw Charge Batching & 2,250°C Electric Arc Smelting
Every furnace campaign begins with automated gravimetric batching verified by XRF. For Tilting-Furnace Brown Fused Alumina, three ingredients are charged into a 6,300 kVA three-phase submerged electric arc furnace equipped with 500 mm graphite electrodes:
- 82%–85% Calcined Diaspore Bauxite (pre-calcined at 1,500°C to remove the 14% structural water of crystallization so moisture does not trigger steam explosions in the molten bath).
- 8%–11% Low-Ash Anthracite Coal / Coke (provides carbon to reduce SiO2, Fe2O3, and excess TiO2 via carbothermic reduction: SiO2 + 2C → Si + 2CO↑).
- 6%–9% Clean Iron Filings (alloys with reduced elemental silicon and titanium to form dense liquid ferrosilicon with specific gravity > 6.5 g/cm³, which settles cleanly to the bottom of the furnace hearth).
During the final 3 hours of the 16-hour heat (the Refining Stage), electrode voltage is stepped down while bath temperature is held at 2,220°C–2,250°C. This quiescent refining period allows micro-droplets of ferrosilicon and slag to coalesce and sink, yielding a 95.8%+ pure alpha-Al2O3 melt that is poured via hydraulic tilting cylinders into refractory-lined chill ladles.
2. Stage 3 & 4: Crushing Mechanics, Magnetic Stripping & Thermal Calcination
Once cooled, the solidified corundum or Silicon Carbide ingots undergo primary breaking on hydraulic hammers and heavy jaw crushers down to <50 mm lumps. From there, the crushing circuit splits according to the target application:
- Barmac VSI Autogenous Crushing (For Bonded Wheels, Blasting & Refractories): Material enters a Vertical Shaft Impactor running at 55–68 m/s rotor tip speed. Rock-on-rock collision cleaves weak internal crystal flaws and rounds off fragile needle tips, raising Loose Packed Density (LPD) to 1.76–1.88 g/cm³.
- Double-Roll Crushing (For Coated Belts & Sandpaper): Counter-rotating high-chrome alloy steel rolls shear the grain with minimal compressive impact, preserving sharp, angular P-series edges for fast wood and metal cutting.
- 1,050°C Oxidation Calcination (Blue-Burned / Heat-Treated BFA): Crushed BFA grains are fed through a natural-gas rotary kiln at 1,050°C in an oxidizing atmosphere. This heals micro-cracks, oxidizes residual Ti3+ to Ti4+ (turning the grain an iridescent dark blue), burns off trace organic oils, and boosts ceramic/resin bond wetting capillarity by 45%.
3. Stage 5 & 6: Acid Pickling & Stokes’ Law Hydraulic Micron Sizing
For macro grits (FEPA F12 to F220 and refractory 0-1-3-5 mm aggregates), multi-deck tensioned polyurethane and stainless-steel probability screens classify the dry grain stream. However, below 53 microns (270 mesh), mechanical dry screening fails due to electrostatic agglomeration.
How Hydraulic Elutriation Guarantees Zero Oversize in F240–F1200 Micro-Powders: After ball-milling into sub-60 μm slurry, our micro-powder line pumps the suspension into agitated acid-pickling reactors (15% HCl at 75°C) to dissolve metallic iron wear from the mill liners, followed by deionized water washing until electrical conductivity drops below 25 μS/cm. The purified slurry then flows through a bank of 8 sequential Stokes’ Law upward-flow hydraulic classification cones. Because terminal settling velocity scales with the square of particle diameter (v ∝ d2), precisely metered upward water velocities separate F280, F320, F400, F500, F600, F800, F1000, and F1200 with a D94/D50 ratio tighter than 1.60.
